The Perfect Fit: How to Measure your Spa for Cover Replacements

Bringing home a new hot tub or swim spa is one of the most exciting upgrades you can make for your home. However, whether you are trying to prepare your backyard for its grand arrival or looking to swap out an old, waterlogged cover for a fresh replacement, success comes down to one critical thing: ensuring you measure your spa correctly.

A fraction of an inch can mean the difference between a cover that traps heat efficiently and one that lets your electricity bill skyrocket. Similarly, a miscalculation in your yard layout can leave you without enough clearance for servicing or installation. At Spas Unlimited, we want to ensure your relaxation space is flawless. How to Measure for a Replacement Hot Tub Cover

When ordering a replacement cover, never measure your old cover. Over time, foam inserts can warp, sag, and bow due to moisture accumulation, heat, and chemical exposure. Measuring a worn-out cover means you may accidentally order a replacement that mimics those distortions.

Instead, always take your measurements directly from the hard acrylic shell of the hot tub itself.

Step 1: Measure the Total Width & Length 

Using a standard tape measure, measure the outermost edges of the spa’s acrylic rim.

  • Always measure across the widest part of the spa.
  • Round up your measurements to the nearest half-inch or full inch. A cover that is half an inch to large will still seal, a cover that is half and inch too small may fail.

Step 2: Measure the Corner Radius (The MOST critical step) 

Most modern hot tubs feature rounded edges, known as a corner radius. Getting this wrong is the number one reason custom-ordered covers fail to fit.   • To measure the radius, place a standard ruler against the corner of the spa.
  • Measure from the point where the straight edge of the hot tub first begins to curve to the straight edge of your ruler.
  • Rule of thumb: If your measured radius is slightly smaller than the tub’s actual curve, the cover will still fit. If the radius is too large, the cover corners will cut across the spa too sharply, exposing the water beneath.

Step 3: Determine the Skirt Length: 

The skirt is the fabric flap that hangs down from the edge of the cover to protect the acrylic shell from UV exposure and weathering.

  • Measure from the absolute top of the acrylic lip straight down to the bottom of the spa’s wood or synthetic cabinetry.
  • If your tub sits completely flush within a custom deck cutout, keep the skirt under 2 inches to ensure it doesn’t bunch up against the wood.

Measuring your Backyard for Spa Placement

Planning a backyard layout requires looking beyond the physical footprint of the spa shell. You have to account for human movement, weight distribution, and mechanical clearance.

Step 1: Account for the Total Structural Footprint

A standard hot tub might be 7×7 feet, but a heavy-duty swim spa can reach up to 12-21 feet in length.

  • Plot out the dimensions on your lawn or concrete patio using masking tape or stakes.
  • Ensure your chosen foundation can handle the weight. A filled hot tub can easily weight 3,000-5,000 lbs while a filled swim spa can eclipse 20,000 lbs.

Step 2: Leave Ample Clearance for Cover Lifters

Most spa owners purchase a cover lifter to make opening an closing the tub effortless.

  • Standard: Typically require 18-24 inches of clear space behind the hot tub to allow the folded cover to drop down out of view.
  • Under or Side-Mount: Require roughly 6-12 inches of clearance on the sides for the structural lifting bars to swivel smoothly.

Step 3: Keep the Maintenance Access Panel Clear

Every hot tub and swim spa features a primary access panel where the internal heaters, pumps, control packs, and electrical plumbing connections live.

  • You must preserve at least 3 feet of completely open space in front of this main equipment panel.
  • If a technician ever needs to service your equipment, they must be able to remove the panel doors safely without being jammed against a fence, wall, or landscape feature.
